This seems to be a perfect application for a rubber mold (platinum based silicone) and fast-setting polyurethane resins. The fast-setting resins, when processed under vacuum, will deliver high quality parts and will not degrade the mold quickly. For your inserts you could make a multi-cavity silicone mold, so that you can produce about 10 parts at once.
Many of our customers (service bureaus) that run CAMATTINI Vacuum Casting & Polyurethane Injection System often run production jobs for quantities in the range of 200-1000 units.
In fact, your colleagues at Ft. Lauderdale, FL have our machine and use our resins. They can probably give you some feedback regarding this application.
