Try laser machining or waterjet cutting. WE tried cutting closed cell foam
by freezing w/liquid Nitro. What a hassle. We ended up using the laser and
they were putting 1.5mm holes on a 12mm thick part and cutting a profile
shape. This was with my previous employer.
